Construction
Basic plans for the sealed enclosure.
After a day of cutting and routing the 16mm mdf, time to start gluing things together :

A recess is built into the back to allow the rear panel to be removed.
After a couple of coats of mdf primer, I applied 6 coats of spray-on enamel. The colour is "lace".
Followed by 10 clear coats. Lots of "orange-peel" - a week or so I'll cut and polish them.
Checking the tweeter fit and marking the area that will be routed.

The zinc tweeter face routes very easily. Tweeter face was screwed into some scrap wood, and this was done freehand since precision is not required here. Masking tape prevents scratches.

Woofers now have the required clearance. Since the 2 lower tweeter holes are now gone, new holes will be drilled through the face where the woofer overlaps.
Below, I've taken the opportunity to modify the T25C003 as per David Ralph's mod to smooth out the top octave. A ring of felt is stuck to the top of the pole vent.
Holes are now drilled into the front baffle. I then filled all holes with PVA glue and leave for 24 hours. This makes a strong and durable hole suitable for regular wood screws, preventing the MDF turning to dust after a few driver re-installations. The finish has been cut and polished also.
Further strengthening and rigidity of the front baffle is achieved with bracing and coating it with epoxy resin. Also you can see the neoprene gasket applied to the rear panel insert.
Crossover (version 1) ready for installation.
Neoprene gasket applied to the woofer and the magnet rubber removed to help with rear air-flow and cooling.
Below you can see the felt lining of the enclosure and then installation of the crossover which is held in place with velcro.
Woll/polyester blend stuffing.
Finally it's complete, and I'm very happy with the look.

Here's the bracket on the wall that, along with the TV, will support Oliver. Note that the felt was later changed to 6mm foam for better isolation.Dont want any vibrations transferred to the wall or the TV!

Below you can just see the blue foam rubber underneath the speaker which provides nice isolation.
The final result, just in time for the 2008 U.S. election!
